I have the same hobart handler 140 welder. Im using .025 wire in mine I think with the unimix gas. If you need to weld a hole up you can always clamp a scrap peice of aluminum or brass behind it and it will absorb some of the heat and you want blow through the metal, plus it leaves a flat surface on the backside. The weld will not stick to the aluminum or brass.
