I started on the transfer case rebuild yesterday, and it turned into a disaster.
First, I noticed large metal chunks everywhere with no real source.
Found a shift fork partially worn through.
Front output shaft thrust surface destroyed. Bearings were missing.
Input shaft grooved, bearings weren’t removable. Looks like they had spun in the case as well.
Synchro worn in an almost impossible way.
So, this 208 is officially junk!
I picked up another 208, dirty, but with low mileage for $50. These internals are much nicer!
