OK looks like I found the problem. The starter motors weren't interchangable but I thought I'd take it out anyway. One of the bolts was 10mm out of position and just spinning when trying to tighten up. I was going to re-tap the thread so went to take the other bolt out and noticed it was a larger size bolt.
A couple of turns of the larger bolt later and part of the block fell off.
Time to start the warranty process I guess. Thanks for the responses, lads.
