These things break all the time. Most people complain about no heat at defrost, or not hot enough, or no heat at vents, etc.......most likely it's this blending door tab. I bet you could fabricate something for it and it will certainly help with the problem. I replace mine last year.

Looking at some of your older posts, the wetness in the passenger....did you also check your heater core? If it was leaking, it would drip down in that same area and have a coolant/sweet smell. Might just check that while you're in there.

I will go fabricating way :-) no patience to wait delivery :-)
I will make it from tin, so it will be much more durable then plastic one.
I will post pics when done.

About the leak... it is from windshield lower right corner. I fill it with silicone, so I hope it will survive some more years :-)
